Unimpressed by the cheapest USB MP3 players (brittle controls,
unresponsive UI and noisy playback), and too mean to buy a well
developed model, I'd like to see if I can find the recipe for building
my own (hopefully pocket-sized) player, based on some sort of PIC.

Any suggestions please?

Basically, the way to go is a 18F PIC + hardware MP3 decoder, or try a
Open source implemntation with a dsPIC...

did you google? there are plenty MP3 player designs, often AVR + MP3
decoder. software-only MP3 decoding might just be possible on the
fastest dsPICs, but a 60 Mhz ARM is more comfortable (and still a bit of
a challenge).

I dunno waht causes the noisy playback, but I am not sure you'd do
better yourself...

Other option, that worked very well for me, is to buy a cheap and simple SD
MP3 device on eBay, and add logic inside it. If you look inside on this one
for instance *http://tinyurl.com/2w7u5e*, you would be surprised how much
you get for the price, and you have already the hard work done (SD card
access, MP3 decoding, etc) only thing you need to add is digital control
thorugh the PIC, LCD, etc. Equivalent proto devices are sold by 10x this
price.

It might not be exactly what you are looking for, but these look pretty cool...

Price is good, can afford to throw away the plastic enclosure. Simple interface to
PIC or other controller. Doesn't give you a PC interface, but loading music onto the
USB flash drive direct from the PC is not difficult.

Do a search for DAISY MP3 player.  Its not pocket size but you could redo the board maybe to make it smaller.  Uses a PIC18F device...can't recall what it is exactly and a MP3 decoder chip from VLSI and stores the files on a SD card.  Its a kit, one SMT chip (the MP3 decoder) but otherwise it takes an hour to build it, PIC is pre-programmed and the sound is just as good as my ipod or nureos player.  Its around $100 but for what I needed it for, was easier to build it than hack something else.  The interface can be parallel or serial as well.
